JFYI: grml2usb automates all those steps for you. ;)

Looks like syslinux.cfg contains keywords which your syslinux
version does not like. Please show us the syslinux.cfg which is used
on your usb device and output of 'dpkg --list syslinux' (so we get
the version information of syslinux).
