I've been using grml-live-usb sticks for disaster cases since a few years. No I have "my own" disaster case - the system SSD starts to break, and the datastore-hdd is true-encrypted. I most probably won't get a network connection during the recovery process.
How can I get truecrypt onto my usb-key "in advance"?

Not sure whether I really understand your question, but let me try: If you use grml2usb instead of directly dd-ing the ISO on the stick then you can set up the partitioning as you like (and have a writeable filesystem instead of the ISO9660 one when dd-ing). Adding the truecrypt source/binary/Debian package onto the filesystem shouldn't be a big problem either. :)
